Controllers: PLC, PCC, DCS

OBJECTIVES
 What is a controller?
 What are the types of controller?
 How do the controllers work?

INTODUCTION
According to the Perry’s Chemical Engineers’ Handbook, external control of the process
is achieved by devices that are specifically designed, selected, and configured for the
intended process control application. The text that follows covers three very common
function classifications of process control devices:
1. Controllers
2. Final Control Elements
3. Regulator

Controller
Process controller is the “master” of the process control system. It accepts a set
point and other inputs and generates an output or outputs that it computes from a rule or
set of rules that is part of its internal configuration.
There are so many types of controller but we will only be discussing the following
controllers:
1. Programmable Logic Controller
2. Personal Computer Controller
3. Distributed Control System

PLC
Programmable Logic Controller is a digital computer used for automation of
electromechanical processes, such as control of machinery on factory assembly lines,
control of amusement rides, and control of lighting fixtures. It is a simply a special
controller that is programmed to control a certain processes in industries like petroleum,
automotive, or steel. Every PLC is composed of three main parts the input, CPU, and output.
Example:
Supposed that we have an electrical motor and a push button, we want the motor to turn
on when the button is pressed, and when the button is pressed again we want the motor to
turn off. To do this we must first write a program for this operation on a computer and then
download it to the CPU, and then we connect the switch to the input and the motor to the
output. And now when we press the button an electrical signal will be sent to the PLC input,
the PLC input will deliver this signal to the CPU but first must present it in a format that the
CPU can process. Why? Because the CPU is a computer system and cannot process a raw
electrical signal the CPU will process the data received and sends the result to the output,
the output turns the data to a raw electrical signal again applies to the motor and turn it on.
Now if we press the button again the process will repeat and the motor will turn off.

PCC
Personal Computer Controller is a multi-purpose computer whose size, capabilities,
and prices make it feasible for individual use. Because of its high performance at low cost
and its unexcelled ease to use, application of the personal computer (PC) as a platform for
process controllers is growing. When configured to perform scan, control, alarm, and data
acquisition (SCADA) functions and combined with a spreadsheet or database management
application, the PC controller can be a low-cost, basic alternative to the DCS or PLC.
The controller card/module supports 16- or 32-bit microprocessors. The
standardization and high volume in the PC market have produced a large selection of
hardware and software tools for PC controllers. The communication is typically achieved
through a serial interface (RS-232, RS-422, or IEEE-488), universal serial bus (USB), or
Ethernet.
Example:

DCS
Distributed control system is a process control system with sufficient performance to
support large-scale, real-time process application. The DCS has the following:
1. An operation workstation with input devices, such as a keyboard, mouse, track
ball, or other similar device, and display device, such as a CRT or LCD panel
2. A controller subsystem that supports various types of controllers and controller
functions.
3. An I/O subsystem for converting analog process input signals to digital data and
digital data back to analog output signals.
4. A higher level computing platform for performing process supervision, historical
data trending and archiving functions, information processing, and analysis.
5. Communication networks to tie the DCS subsystem, plant areas, and other plant
system together.
