1 – Introduction

Introduction
General
The main purpose of this guide is to inform all BT Sales and Marketing personnel
about the E-series forklift trucks and to help them gain a better understanding of
the trucks in the marketplace.

Definition codes of the Cargo range


The Cargo range definition codes are as follows:
Example: E-series C4E160NL or C4E250NV
E-series = Electric range
C4 = Counterbalance truck, 4 wheels.
E = Model indicator, in this case E = Electric.
160 = Capacity indicator, in this case 1,6 ton.
N = Narrow
L = Longer chassis (high capacity battery version)
V = 80 V (high voltage battery version)

1 – Introduction

Application environment
The E-series truck range is designed for loading and unloading operations in light
and heavy duty applications.
Unlike IC trucks, electric trucks are mainly for indoor use and therefore dimen-
sions are an important issue. Thus, electric trucks always have to cope with high
demands of manoeuvrability small dimensions when operating in confined areas.
Typical industry segments are:
- Machinery and heavy equipment industry
- Food and beverage production, wholesale and retail
- General and cold store warehousing
- Electronic equipment industry
- Chemical industry
- Textile industry

Market segments
In western Europe the total CB market size for counterbalance trucks is about
100 thousand trucks per year of which about 49% IC and 51% EL.

Product description
E-series C4E160NL and C4E200NL
The new C4E160-200NL range combines the
manoeuvrability typical of a truck with battery
above the rear axle (shorter total length) with the
advantages of AC technology. Two independ-
ent high power front wheel traction AC motors
form an electronic differential which allows the
truck to work in the tightest spaces.

E-series C4E250NV and C4E300NV


The new C4E250-300NV range combines the
manoeuvrability typical of a truck with battery
above the rear axle (shorter total length) with
the advantages of asynchronous drive. Its char-
acteristics make it ideal for operation in tight
spaces with frequent lifting, even to very high
levels.

Features and benefits

Horn
The horn button is positioned on the right hand of the
steering column. It can be easily reached for ease of use
by the operator.

Hand parking brake


The hand parking brake is located on the left side of
the steering column in a very easy to reach position.
To release the brake, press down on the button on the
top of the lever (without using the foot) as in a normal
passenger car.
Thanks to the similarity with a passenger car, the hand
parking break is very easy to use, within easy reach of
the operator and does not represent any obstacle when
stepping in or out of the truck.

Emergency switch off


This push button cuts off the main power supply and
blocks the operation of the truck. Pull up the push
button to restore the operating condition.
In case of an emergency, this button enables the opera-
tor to cut all the truck functions to prevent any further
damage. This is an important feature for a safe work-
ing environment.

Lever unit – load handling


The control levers are conveniently mounted on top
of the battery hood on the right side of the opera-
tor. Some competitors use cowl-mounted control
levers.
The control levers in the situated close to the opera-
tor allow a maximum ergonomic working position.
An armrest is available as an option.
The standard version hydraulic control distribu-
tor is a single block with three levers (three-way
valve). A version with a 4/5-way valve distributor
can be fitted to operate attachments. In this case the
5th function is activated by pushing the button on top of the 4th lever. The 5th
function is an electric valve positioned on the mast (see option chapter for details).
The valve levers control the oil supply to the load handling devices, from zero to
maximum. When a lever is released it returns to the neutral position, automatically
blocking and interrupting the related function.
The speed at which these devices move is propor-
tional to the inclination of the levers. Maximum
fork descent speed is set by a flow limiting valve,
placed inside a special housing which is a part of
the lifting jack supply system.

Pedals - hand direction control


Three different sets of pedals are available: hand direction control as standard,
pedal direction control and balanced pedals as an option (see specs in options chap-
ter).
A single accelerator pedal controlled by
a lever. The lever is positioned on the left
under the steering wheel.
Forward or reverse direction is selected
by using the lever.
F-forward
N-neutral
R-reverse

The drive direction lever can be operated with the truck in motion without releas-
ing the accelerator pedal: initially the truck will decelerate, before stopping and
restarting in the opposite direction.

Adjustable operator’s seat (Grammer)


All the seats are fully adjustable to the operator’s weight, position and backrest
angle. They are standard fitted with an operator’s seat belt.
The seat can be adjusted to suit any operator’s needs. The spring cushioning offers
excellent ride comfort and the seat restraint prevents the operator from falling off
the truck in case the truck tips over, thus ensuring a high level of comfort while
assuring the safety of the operator.
Adjustment controls:
1. Knob to adjust suspension according to the operator’s weight. The adjustment
range is for body weights between 50 kg and 130 kg.
2. Lever to adjust the position of the seat (forward/backward)
3. Recliner adjustment knob. Push the knob to adjust the seat’s reclining angle.
4. Suspension adjustment indicator. It shows the set value of the operator’s
weight.
5. Seat belt. The seat and seat belt can reduce the risk of a serious injury or fatal-
ity in case the truck tips over.

Adjustable steering column


The steering column is adjustable on all the trucks
in height as well as in tilting position to an infinite
number of positions.
The release lever is mounted on the right side of the
steering column.
The steering column can be adjusted to fit any oper-
ator’s size and requirements.

Storage tray
All the trucks has a storage tray which can easily be
reached by the seated operator.
It is useful storage place to keep small tools and pen-
cils within easy reach.

Rear combination lights


All trucks have two stop and two reversing tail lights
as standard. All lights are recess mounted.
The standard light configuration increases the drive-
ing safety when operating in a pedestrian area.
The recessed placement protects the lights from
damage.

Seated operator detection


The seat has a built-in device to detect the presence of
the seated operator.
If the operator stands up, while the truck is “ON” and
running, the traction power supply is interrupted and
the truck remains in neutral.

Access on the truck


The operator’s foot compartment is spacious. A rubber floor
mat prevents slipping while getting on and off the truck. The
floor height enables very easy and comfortable truck access.
A spacious foot compartment promotes comfort and freedom
of movement especially when frequently getting on and off
the truck, thus reducing operator fatigue.

L-P-H button
Three drive programs are selectable via L-P-H push-button by the operator:
- L (low) = “smooth driving” 11,5 km/h (max. speed).
- H (high) =”rough driving” 12,0 km/h (max. speed).
- P (programmable) = adjustable with hand termi-
nal. This program can reach the max. speed of 15,0
km/h.
The operator can select three different driving styles
depending on the job at hand or the environment.

Turtle speed reduction button


In the standard configuration, the turtle speed reduction button allows the operator
to reduce max. speed to 60 % in all programs. The percentage is adjustable with the
hand terminal (speed reduction range 10 – 90 %).
With a simple push, the turtle button allows the operator to select a slow working
speed in case of critical working conditions. Thanks
to this feature, the operator does not need to worry
about the speed of the truck while handling fragile
loads or operating in confined spaces.

Counter rotating drive wheels (C4E160NL and C4E200NL only)


The wheel angle sensor (potentiometer),
mounted on top of the steering unit, con-
trols the current on the two electric motors
(electronic differential). It enables coun-
ter-rotation of the front wheels for tight
turning.
The counter-rotation of the front wheels
enhances the traction and manoeuvrability
of the truck in confined spaces, allowing
the truck to turn around the rotating point located close to the centre of the front
axle. Through the steering wheel angle and the position sensor the traction motors
always provide the right torque even on wet surfaces.

Steering wheel position indicator (C4E160NL and C4E200NL only)


The steering wheel position indicator in the dash board
panel always informs the operator about the current posi-
tion of the steering wheels.
The narrow and compact 48 V is ideal for indoor opera-
tion, especiall in confined areas. Because of the narrow
steering angle on CBB trucks, which is made possible by the counter-rotating
front wheels, this indicator always keeps the operator informed about the steering
direction. As a result, the steering wheel position indicator on the C4E160NL and
C4E200NL is an important feature enhancing comfort and safety.

Ramp start
The AC technology allows constant torque control of the truck’s electric drive unit
when the accelerator pedal is released.
Full control of the truck on ramps is possible without using the brake pedal (on
descents, the truck moves at creep speed).

Silent blocks
The operator’s cab is mounted on rubber cush-
ions (silent blocks).
Silent blocks reduce vibrations of the truck,
enhancing the drive comfort of the operator.

Hydraulic power steering


The fully hydraulic power steering is designed
to reduce the steering effort of the operator.
The hydraulic steering cylinder acts on the
rear wheels of the truck. The power steering
is engaged any time the operator presses any
pedal.
The power steering system helps to reduce the
effort of turning the rear wheels of the truck
even when the truck is stationary.

Rear steering axle


Compact design and easy reach of the max
steering angle: 97° for the 48 V and 82.5° for
the 80 V.
The rear axle is designed to offer a large steer-
ing angle, one of the best in its range. This
promotes maneuverability and is one of most
outstanding features for this kind of truck.

On all the trucks the following parameters can be set by simply
using a hand terminal:

The truck can be programmed and adapted to any application requirement and
operator need by simply using the hand terminal and without the need to change
mechanical components.

Curve cut-back speed


The potentiometer on top of the steering axel continuously monitors the steering
angle of the twin rear wheels. It also controls the current supplied to the two elec-
tric front drive motors. In case the steering angle exceeds 70°, the current supply to
the traction motors is reduced resulting in less torque.
This feature makes the truck operations more safe and smooth. If an operator tries
to start the truck with a lifted load, the reduced torque protects the truck from tip-
ping to the side or the load from falling off the truck.

Battery top cover


The battery cover featues a gas spring to ease the opening
operation. The wide opening angle of the battery cover
simplifies the battery change.

Battery connector
The battery connector is used to disconnect the battery during recharging; in this
case the main power supply is cut off.

Solid frame sheet metal


The frame is made out of solid sheet metal. This translated into a sturdy and rugged
chassis construction.

Integrated side shifter


The Cargo trucks all have high-visibility masts with integrated side shifter as stand-
ard.
Two laterally placed full-free lift cylinders additionally
contribute to the visibility on the load.
Excellent visibility of the load increases operator pro-
ductivity, while enhancing safety of the load handling
process.

Forks
The forks are provided with special safety pins to
guard against accidental shifting.
To alter the position of the forks, raise the lever,
reposition the forks, then lower the lever again.

Mast profiles
The internal part of the inner mast profile is pre-
cision-finished with strict material tolerances.
Therefore surface wear of the mast channel is
reduced to a minimum.
Lifting is the most energy consuming part of fork-
lift truck operations. In order to always assure
low-energy consuming lifts, it is essential that
the rollers can move smoothly through the inner
mast channel. If this is not the case, the energy
autonomy consumption of the forklift truck can
be significantly reduced.

Stiffening bars of the mast profiles


The stiffening bars of the profiles guarantee a torsion-free mast.
This feature reduces the torsion of the entire mast especially at elevated heights.
This makes it possible for the operator to instantly set down the load in the racking
without having to wait until the mast stops floating, increasing productivity.

Overhead guard
The overhead guard has an overall height of 2191 mm.
The overhead guard offers excellent visibility of the load at elevated lifting heights
and protects the operator. The grid design offers superior protection against falling
items from above.

Regenerative braking
As soon as the operator releases the accelerator pedal the regenerative braking
system starts to feed back current generated by the motors into the battery.
Regenerative braking feeds back energy into the battery, reduces brake wear and
extends the carbon brush life in comparison with the plugging brake systems.

Battery charge indicator


This battery discharge indicator consists of
several LEDs of various colour arranged to
provide a simple and clear indication of how
much energy is still available. When the bat-
tery is 80 % discharged, the first red LED on the left begins to flash, indicating that
the battery must be recharged. At the same time the error digit code “1C” is visual-
ized on the dash board together with the lifting power reduction indicator.
If the battery discharge level reaches 20 % of the battery capacity, the lift function
is still available, but with reduced power.
This feature protects the battery from being completely discharged and as a conse-
quence being damaged. A battery should never reach a discharge level below 20 %
of its capacity. As the battery is a significant investment, this is an important feature
for the client as well as for the protection of rental trucks.
The tilting and the additional hydraulic functions as well as the driving functions
remain active allowing the operator to return to the charging station.

Tow bar
The tow bar located in the counterweight should
only be used in the case of an emergency, for exam-
ple, to tow another forklift truck. It must not be used
for towing trailers or other vehicles. The counter-
weight can become permanently damaged if the tow
bar is used incorrectly.

Lever unit – load handling


A 4-valve distributor version can be fitted for control-
ling attachments.

Fingertip switches/Joystick on arm rest


Fingertip switches on arm rest. Available in
the 3, 4 and 5 mini-lever version. The drive
direction push-button (forward/backward) as
well as the push-button for the horn are also
located on the arm rest (available on the full
electric range).

Joystick on arm rest. Two Joysticks are fitted


on the arm rest. For each joystick, up to 2 func-
tions can be controlled (forward/backward
tilting, lifting/lowering forks for the 1st; side-
shifting or other devices for the 2nd). In order
to obtain two movements simultaneously,
just press the Joystick and operate diagonally
(available on the full electric range).

When the fingertip switches or Joystick are mounted,


the horn button is placed on the armrest.

Pedal direction control


Consists of two travel pedals
(forward and reverse) and a
brake pedal. The travel pedals
double as accelerators; the
direction can also be changed
while the truck is in motion. If
the travel pedals are acciden-
tally pressed simultaneously,
a safety device is activated
canceling the function.

Balanced pedals
Consists of two travel pedals (forward and reverse) and a brake pedal. The travel
pedals double as accelera-
tors; the direction can also
be changed while the truck
is in motion. With this option
the direction pedals are posi-
tioned on the side of the brake
pedal. With this kind of brak-
ing system, when the operator
pushes one of the two pedals
the opposite one is automatically lifted.

Arm rests
Arm rests are available as an option. They are
made out of Foreprene and are foldable.

Textile Grammer seat


A textile version of the MSG 30 Grammer seat
is available for all models. This version can
also feature an arm rest.

Light equipment
The optional light system consists of:
• Two front headlights with position lights
• Two position rear lights
• Turn signal lights
On request, turning signal lights, controlled by a dedicated
lever, can be fitted on the truck.

The headlights have a power of 55 W and are positioned in


the middle of the front overhead guard posts.

Lateral battery extraction


Available for 48 V/640 Ah and 80 V/630 Ah batteries.
First a strong bench is placed right beneath the bat-
tery.

Then all the security locking devices are released, and the battery can be
extracted.

A view from behind after that the battery is completely extracted.

Optional battery rollers are available for all models.

Ast – aisle width requirements


During pick-up and deposit operations, the forklift truck must be perpendicular to
the stowing area, to avoid dangerous movements with the load in a lifted position.
It is therefore necessary to have an appropriate stowing passage, to allow the loaded
truck to turn without any interference. The following formula, defined by the VDI
2198 norm, is used to calculate the passage for 4-wheel forklift trucks.

AC power technology
All Cargo E-series models are now available in
an AC Power version.
AC Power improves performance, adaptabil-
ity and general operating ease, thanks to better
acceleration, braking, and direction control.
The simplicity of the electric motors with AC
technology and the reduction of components,
due to the absence of carbon brushes and
direction contacts, have resulted in minimum
maintenance and lower operating costs when
compared with the equivalent DC models.

Characteristics
The alternate current technology improves the performance adaptability and eases
the truck operation.
• The transition from forward to reverse travel is faster which improves produc-
tivity.
• This technology offers a wide range of adjustable performance parameters
(acceleration, speed, braking).
• The AC Power Technology eases truck travel. Thanks to the torque control, the
truck moves at creep speed by simply releasing the accelerator pedal. The use
of the brake pedal is not necessary on ramps.
• The high torque output as well as the high efficiency of the AC motor allowed
the designers to optimise the power of the drive unit maintaining the same per-
formance as on the DC version.

CAN Bus technology


CAN, Controller Area Network, is a serial network that was originally designed for
the automotive industry. Over the years it has also become a popular bus in indus-
trial automation as well as other applications. Using short messages, this system
is well suited for high-speed applications. Its robustness, reliability and the large
following from the industry are some of the benefits of CAN.
The CAN Bus technology, featured on all electric Cargo range, has enabled digital
data transmission between all controllers on the forklift truck, making the various
features easier and safe to use.
CAN Bus technology also reduces the number of cables and improves the data
exchange between the various electrical components.
Optionally, the system allows fitting an arm rest with electronic fingertip-operated
switches or Joysticks to further simplify operation of the various truck functions.
The CAN Bus technology constitutes a highly reliable system in terms of integrity
of transmitted information. Thanks to its low working voltage level, the risk of fire
is reduced to a minimum in case a short circuit should occur. This is one of the
reasons why the E-series features this system.

Electric motors C4E160NL and C4E200NL

Traction
The C4E160NL and C4E200NL are equipped with two 4,5 kW (48 V) electric trac-
tion motors. This drive system with AC Power provides a top travel speed without
load of 15 km/h and with load of 14 km/h.
Thanks to the electronic differential, the front wheels can counter-rotate. This fea-
ture improves the maneuvrability of the truck in terms of turning radius and aisle
stacking.

Lifting
The 10 kW AC lifting motor provides top performances and reliability, particularly
when compared with those of the competitors; an outstanding feature of all Cargo
range lift trucks.

Oil bath brakes


The oil immersed disc brakes are positioned in the reduction gear unit of the trans-
mission and therefore use the same oil. This guarantees high reliability and low
maintenance costs.

Oil immersed brakes offer the following advantages:


• Minimum maintenance
The brake discs are immersed in the oil of the transmission and therefore wear
is reduced to a minimum.
• Progressive braking
Thanks to the large contact surface between the brake discs, the braking pres-
sure is uniformly transmitted.
• Reduced operating costs
As the ordinary maintenance cost represents about one third of the operat-
ing cost of the truck, a reduction in the maintenance needs directly results in
decreased overall operating costs of the truck. Oil bath brakes reduce the main-
tenance cost up to 35 %.

Masts
The masts are extremely robust and solid with
a mast profile designed to offer maximum vis-
ibility. The stiffening rib on the side of the mast
profile increases torsion rigidity and protects the
lift cylinders, resulting in improved protection
against damage while working in tight spaces.
The sliding parts of the mast profile are specially
finished to ensure the tolerances will be main-
tained over time in order to reduce vibrations and
lower the energy consumption.
The free-lift function is being realized by two
laterally placed free-lift cylinders which offer
good visibility. The free-lift mast uses an hydrau-
lic braking mechanism that automatically slows
down the lifting process at the end of the free-lift
stage.
The free lift system, in between the first and
second stage, is equipped as a standard with an
additional mechanism (damping system), which
prevents the load to roll and tip during opera-
tion.
The advantages of this mast design are:
• Strength.
• Good visibility.
• High torsion and bending rigidity.

Drum brakes
The drum brakes are positioned in the reduction gear unit of the transmission. This

Brake material

Hoisting method
The arrangement of the lifting hook attachment
point is illustrated in the figure. It is important to
remember that the chain length must be sufficient to
lift the truck in a horizontal position, with the lifting
angles of the chain smaller than the lifting line.
