Fused filament fabrication (FFF) combined with debinding and sintering could be an economical process for three-dimensional (3D) printing of metal parts. In this paper, compounding, filament making, and FFF processing of feedstock material with 55% vol. of 17-4PH stainless steel powder in a multicomponent binder system are presented. The experimental part of the paper encompasses central composite design for optimization of the most significant 3D printing parameters (extrusion temperature, flow rate multiplier, and layer thickness) to obtain maximum tensile strength of the 3D-printed specimens. Here, only green specimens were examined in order to be able to determine the optimal parameters for 3D printing. The results show that the factor with the biggest influence on the tensile properties was flow rate multiplier, followed by the layer thickness and finally the extrusion temperature. Maximizing all three parameters led to the highest tensile properties of the green parts.

Additive manufacturing, or more commonly 3D printing, has been recently established as one of the most advanced technologies for fabricating multi-material parts. In this work, the possibility of manufacturing multi-metal parts by material extrusion process was studied for the first time. Three types of samples, named mixed, coupled and graded, resulting from deposition of two ferrous alloys: high carbon iron and stainless steel 316 L filaments, were successfully printed. After de-binding with different heating rates, they were isothermally sintered in the range of 1310−1400 °C for various holding times in argon atmosphere. Finally, some properties of the final parts, such as relative density, shrinkage, microstructural evolution, and hardness were analyzed. In conclusion, the relative density was measured up to 92 %, and the shrinkage recorded for the samples ranged between 10 % and 40 %. Based on the performed analyses, a relatively homogeneous microstructure was observed in the mixed sample, which indicates that the affordable metal extrusion technique could replace the conventional methods for metallic alloying.

Fused filament fabrication (FFF) process is an emerging 3D printing technique used primarily for rapid prototyping in academic and industrial environments. The mechanical properties of these 3D printed samples are highly anisotropic in nature and depend on various process parameters. Literature suggests that build orientation is a crucial parameter affecting the mesostructural and mechanical properties of these parts. However, there are no existing models that can correlate the mechanical properties of these printed parts with their mesostructural properties. Herein, a multiparametric mathematical model has been developed establishing a correlation between the tensile strength, neck length and pore size of the printed parts. An extensive investigation is carried out on six materials, acrylonitrile butadiene styrene (ABSplus P430, ABS POLYLAC® PA-757 and LG ABS RS657), polycarbonate (PC), FDM Nylon 12, and PC-ABS alloy printed in two different build orientations (XZ and ZX). The change in mechanical properties with respect to build orientation and the mesostructural properties was examined. It was established that parts printed in the XZ orientation exhibit a higher tensile strength, owing to the higher neck length and smaller pore size. Regression analysis was carried out to develop mathematical models correlating the tensile strength with the mesostructural properties of the printed parts. A good agreement is observed between the theoretically predicted and experimentally found tensile strength.
