This Installation Manual is intended for the design and installation engineers at the shipyard performing
the installation. The information is supplied as the basis for the shipyard's own installation drawings
applicable to the vessel. On completion of the installation, this manual must be kept on the vessel for
reference purposes during system maintenance.

Introduction

Introduction

The purpose of this Installation Manual is to present requirements and procedures


necessary for planning and performing installation of the Kongsberg K-Chief 500/600
Marine Automation System. The manual also defines the equipment responsibility, and
provides instructions for unpacking and storage.
The installation must be approved by Det Norske Veritas (DNV) or another classification
society. The ship owner and the shipyard performing the installation are responsible for
obtaining installation approval.
The K-Chief 500/600 Marine Automation System is tested according to the
environmental requirements specified by the classification societies. The relevant classes
for electricity, temperature, vibration and humidity are documented on the type approval
certificates. The system should not be installed in spaces with environmental conditions
which exceeds these limits.
Note
Detailed vessel specific mechanical drawings for the installation must be provided by the
customer, or any shipyard contracted to perform the installation. Kongsberg Maritime
may, on special order, provide assistance to these drawings. Drawings must be approved
by the appropriate vessel certification authority prior to installation of the system.
The document is intended to be used by competent, trained personnel.

Caution
The installation instructions given in this document must be adhered to.
Failure to do so may render the guarantee void.

No special tools are generally required to perform installation, removal and replacement
of modules and parts. When special tools are required, these are listed in the appropriate
installation procedure.

Installation requirements

Maritime requirements for ship-borne


electronics
All electronic modules made and designed by Kongsberg are subject for approvals by
classification societies.
The approval design and verification is obtained according to:
→ IEC 60945
→ IACS E10
Based on tests passed, approvals are given. When testing Kongsberg’ products, they are
stimulated by sensors, actuators, network, power and so on.
Wiring for these conditions are described in test reports and later converted to
requirements in this Installation Manual.

EMC planning
The shipyard has the final EMC responsibility and their installation shall comply with
classification rules.
Careful EMC planning in the Electric Design Department, and later conducted onboard
by the Electrical Outfitting Department is crucial to obtain electromagnetic compatibility
(EMC) for the delivered ship.
The system design is according to IEC 60533.

Class requirements
The classification society may enforce additional requirements influencing the
installation of the K-Chief 500/600 system.
The shipyard must ensure that the K-Chief 500/600 installation complies with any
additional requirement defined.

Shipyard and system cables


Each individual cable is identified in the Cable list [AO–17959] for KC 500, and Doc
[357834] for KC 600. The cables fall into two categories:
• System cables supplied with the K-Chief 500/600 delivery: W1 — W99.
• Shipyard cables W100 and above.

General requirements for cable routing


Routing of cables.
Cables running between sensor side and control side should be bundled and segregated
by category (see chapter ), and laid in earthed interconnected metal trays/conduits. Metal
trays/conduits can be stacked and carry different types of cables, provided that EMC
requirements (e.g. cable segregation requirements) are met.

Routing of CAN cables


Maximum length of a CAN loop is 500 metres @ 125 kbs. The CAN loop may
maximum be extended another 500 metre by use of CAN Bridge.
When a PSS is in the loop, the maximum length will be reduced with 30 metres per PSS.
The CAN A and CAN B cables shall be physically separated, and routed along different
paths as far apart from each other as practical.

Routing of Ethernet (LAN) cables


Maximum length of twisted pairs Ethernet cables is 100 metres from node to node. The
LAN A and LAN B cables shall be physically separated, and routed along different paths
as far apart from each other as practical.
If extra cable length is required (longer than 100 metres between two nodes), fibre optic
cables is required. This allows cable runs up to 1000 metres or more.
Note
In areas where heavy electronic interference is a problem, use of fibre optic cables is
recommended. A fiber optic cable is not influenced by electromagnetic interference and
require non physical separation from other cable categories. LAN A and LAN B shall be
in separate cables to eliminate risk of cutting.

Cable segregation
Cable segregation according to different cable categories should be used as major
preventive measure against interference problems. These categories are based on
signal type and their immunity/emission levels. The five categories given below, and
their minimum required separation distance, should be adhered to in the installation of
Kongsberg Maritime equipment.

drives which have been correctly fitted with “sinusoidal output filters”
5 High voltage ( >1 kV) power supply cables

• Cables of category 1 to 3, running parallel for distances above 1 m, should be


segregated by minimum 5 cm between each class (horizontally and vertically).
• Cables of category 3 and 4, running parallel for distances above 1 m, should be
segregated.
• Cables of category 5 should be laid in own cable trays.
• Cables within each category should be bundled together by category.

Where it is practically impossible to segregate cables or bundles of cables according to


required minimum distance, cables with high shield effectiveness or metal pipes/conduits
should be used to protect the cables from interference.
If cables of one category must cross over other categories, ensure that the crossing angle
is 90 degrees.
High frequency signal cables (typically from adjustable speed motor drivers, power
converters, frequency controlled pumps, RF equipment, RF transmitting antennas and
unsuppressed inductive loads) should be laid separately as far from other cables as
practically possible.

Cable Specification:
Power cable requirements

24 VDC power cables


• Unshielded
• Fixed installation type
• Minimum cross section: 1.0 mm²
• Cross section: This shall be calculated based on consumption, cable length and circuit
breaker type. It shall be calculated by the shipyard. A maximum of 10 % voltage drop
at the consumer side is allowed.
• Maximum cross section for direct connection to DPU terminals is 2.5 mm².

230 VAC power cables


• Unshielded
• Fixed installation type
• Minimum cross section: 1.0 mm²
• Cross section: This shall be calculated based on consumption, cable length and circuit
breaker type. It shall be calculated by the shipyard. The maximum 6 % voltage drop
at consumer side allowed.
• With PE conductor

Instrument and Control Cable Requirements


• All analogue signal cables shall have common braided screen with minimum 95
% coverage.
• The shipyard must ensure that cables selected comply with the EMC plan for the ship
and the design of the equipment to be installed.
• Maximum cross section for direct connection to DPU terminals is 2.5 mm².
• On/Off input and output signals do not require shielded and twisted pairs.

Note
If the yard have any doubt about the EMI, KM recommends the use of twisted pair cable
for all types of analogue signals. Frequency converters or high currents generally
transmit high amounts of EMI

Installation procedures

Earthing of consoles and cabinets.


A protective earth (PE) connection ensures that all exposed conductive surfaces are at
the same electrical potential as the ship's metal structure. This measure will protect
personnel against electrical shocks if touching a unit in case an insulation fault has
occurred. This is achieved by connecting the DPU Cabinets to the ship's metal structure
with an earth conductor.
1 Connect the protective earth (PE) Copper (Cu) bar in the DPU Cabinets directly to
the vessel structure by a separate earth conductor. Refer to Figure 6.
Note
The cross-section of the earth conductor shall be minimum 16 mm².
The length of the earth conductor shall be as short as possible, typically 250 mm.

Caution
To achieve good earthing it is important to have direct contact with the
metal hull. Remove surface paint at the contact area.

2 Connect all incoming, outgoing and safety earth conductors in the cabinets directly
to the PE Cu bar. Refer to Figure 7.

Cabinet entry and cable termination.


Cable entry into DPU Cabinets
For wall mounted cabinets, there are three principal ways the cables may enter the
enclosure.
1 Cable entry by steel plate and metal cable glands: The cabinet is delivered with a
steel plate. The shipyard then selects and installs a metal cable gland for each cable.

2 Cable entry by rubber multigate cable plate: The cabinet is delivered with one or
more multigate cable plates. These rubber plates are equipped with several different
predefined holes for cable entry.

3 Cable entry by cable coaming bracket: The cabinet is delivered with a cable support
bracket. The cables are strapped to the support bracket. After the installation
has been completed, the cable entrance is sealed using a polyurethane expanding
foam (or similar).

CAN and I/O cables, and other interfaces such as serial lines, are connected to units
employing screw terminals.
1 Make sure you have the proper tools to perform the job.
As a minimum, sheath removal and crimping tools adapted to the cross-section
of the wires are needed.
2 Plan the termination by identifying the cable beginning and end, and where the
termination points are located.
3 Mark each cable with cable number according to the cable plan.
4 Shape the cables into neat bundles. Note that some cables have a specific minimum
bending radius.
5 Insert the cables one by one through the appropriate cable glands/multi-cable transit.
6 On each cable, remove the amount of sheath and shield necessary to be able to route
individual wires to their EMC Earth termination area.
Fasten each cable (or cable bundle) to the bottom plate bracket using cable ties.
To achieve good earthing, ensure that all cable shields make proper contact with the
bracket.

Note
EMC Earth is found on the EMC Earth braket in DPU Cabinets and direct on the
DPU modules for such units installed outside Kongsberg’s DPU Cabinets.

7 On the CAN cables, remove the amount of sheath necessary to connect directly
to the DPU terminals.
8 Use a suitable crimping tool to apply an appropriate wire sleeve to each wire.
9 Feed and fasten each wire into its screw terminal. Make sure the terminals are
securely tightened. Retighten if necessary.
Use a torque as recommended by the terminal makers.
If two wires are to be connected to the same screw terminal, use a twin sleeve
rather than two singular sleeves.

Note
Twisting of exposed cable conductors shall be maintained until the terminal. The
number of turns shall be minimum three (3) per 70 mm.
Twisted pairs should not cross or interfere with any other pairs.

10 Tag each wire end with its termination number according to the cable
plan/termination list.
11 Connect the cable shields to the DPUs as described in .
Two black plastic ties shall be used on each cable for fastening to the DPU earth
clip. It is only allowed to fasten a maximum of two cables to each DPU earth clip.
Note
CAN cables shall be terminated at both ends to prevent reflections in the cable. Use
two termination resistors, 120 Ω each, between CAN H and CAN L, one at each
physical end of the network. This must be done even if the cable lengths are short.

12 Terminate spare conductors to the PE bar.


Where it is practically impossible to terminate to the PE bar, an alternative solution
is to isolate by mounting a cable cap.

Note
Spare conductors shall not be pulled along the side walls of the cabinet, but must
be placed at the bottom of the cabinet.

Termination of computer cables


All computer cables are fitted with standard plugs.
1 Ensure that all cables are firmly connected. Some cables, as the 230 VAC power
cable to the Operator Station, must be secured using dedicated locking clamps
(marine systems type).
2 Fasten loose cables to the deck or wall with clamps fixed with screws or rivets.

Termination of 24 VDC power cables


The 24 VDC power cables are connected to power supplies and terminal blocks
employing screw terminals.
1 Make sure that the unit to be connected is switched off and the mains power fuses
are removed, or the circuit breakers are switched off prior to cabling.
2 Connect the 24 VDC supply to the screw terminals marked “+” and “-”.
Caution
The negative (-) wire shall NOT be connected to the ship's hull.

3 Fasten loose cables to the deck or wall with clamps fixed with screws or rivets.
4 Reconnect power fuses and circuit breakers and then switch the unit on.
Caution
Check that the polarity is correct before switching on.

Installation in switch boards


1 Ensure that DPU's and other instrumentation from KM are installed in safe distance
to unprotected bossbars and terminals with voltages above 230V
2 Ensure necessary shielding between high current and other potentially high EMI
sources to prevent signal interference.

Setting to work

Overview
After the installation has been performed and before the K-Chief 500/600 system is
brought into operation for the first time, a series of test procedures must be carried out
to confirm a correct installation.
Some of the tests can be carried out on individual units once that particular unit has
been installed. However, in the interests of safety and to avoid possible mistakes, it is
recommended to set aside a period of time at the end of the installation phase specifically
for the checks and tests. The entire set of tests can then be performed in sequence to
ensure the entire system is comprehensively checked.
Note
If the test engineer is not satisfied with the quality of any part of the installation, he/she
must contact the company which performed the installation to have the work rectified
and brought up to the required quality standards.

Which specific tests that are conducted are normally specified by the contract.

Setting to work

Visual inspection, (Yard Responsibility)


After the physical installation has been carried out, the cabinet installation must be
visually checked to ensure that they have been installed correctly. You must ensure that
the cabinets have been mounted in the correct locations, correctly orientated and are
correctly secured.
WARNING
These checks must be completed before any power is switched onto
the system.

Perform a close visual inspection of the cabinet according to the following procedure:
1 Check that the cabinet is installed properly, secured, and that it is suitably orientated
to enable easy operation and maintenance.
2 Check that the proper brackets or mounting bolts have been used, and that proper
torque has been applied.
3 Check that the cabinet is not damaged.
4 Check that both the cabinet exterior and interior is clean.
5 Check that the cabinet front is clearly marked with system name and according to
relevant system drawing.
6 Make sure that appropriate slack and strain reliefs have been applied to the cables
entering the cabinet.
7 Check that cabinet doors can open completely, and that you have necessary access
to internal modules.
8 Check that the immediate environment around the cabinet is dust-free.
9 Check that the area is equipped with proper light for operation and maintenance
work.
10 Check that the area is equipped with the ventilation facilities required for continuous
operation.

Electrical checks, (Yard Responsibility)


After a visual inspection of the cabinets has been carried out, all cables must be checked
with respect to cable plugs and connections, earthing, shorts or open circuits etc.
WARNING
These checks must be completed before any power is switched onto
the system.

1 Refer to the cable plans and interconnection diagrams, and visually check all cables
entering the cabinet.
2 Check that the cabinet is connected to ship’s hull through a 16 mm2 (minimum)
Cu-cable.
3 Check that the overall armour / braiding and screen is connected to the PE bar.
4 Ensure that the screen on CAN cables and cables for other serial communication is
terminated to DPU clips with minimum two plastic ties (black).
5 Ensure that all cable connections have been made according to the cable plan, and
that all connections are tight and secure.
6 Check that all cables are marked with cable number, and all cores with terminal
number.
7 Check that all signals are connected as specified in interconnection diagrams and
I/O termination lists.
8 Check that all spare cores are connected to the PE bar.
9 Check all connectors for shorts or open circuits.
10 Check for earth faults.
11 Check that the operational voltages on the equipment match the power available
on the vessel

Setting to work

Commissioning
After installation - but before leaving the dry dock - a number of tests must be done to
check that the K-Chief 500/600 system will operate correctly. These tests are performed
by the commissioning engineer and will take place after power is applied to the system.
Before the commissioning engineer arrives the following must be arranged from the yard
or installation company:
• All K-Chief 500/600 system units must be installed on-board.
• A visual inspection must be performed. .
• The UPS'es supplied by Kongsberg must be installed and the power distribution to all
K-Chief 500/600 units must be completed.
• All communication wiring between K-Chief 500/600 units must be completed.
• I/O wiring for alarms and controls must be done as completely as possible.
• Electrical checks must be performed in accordance with chapter .
• All K-Chief 500/600 system units must be cleaned. The units must also be accessible
for the commissioning engineer to switch power on.

UPS’ items and batteries in general, shall be installed in air-conditioned locations.


Batteries’ lifetime are reduced proportional with the ambient temperature. Nominal
ambient temperature for lead batteries are 25 deg. centigrade.
Standard UPS batteries have an estimated life of 5 years. KM recommend battery
exchange every 4th year.

Safety rules

Note
Kongsberg Maritime's health and safety system must be adhered to at all times.
Kongsberg Maritime accepts no responsibility for any damage or injury to the system,
ship or personnel caused by drawings, instructions or procedures not prepared by
Kongsberg Maritime.

The Kongsberg K-Chief 500/600 Marine Automation System operates on 120/230 VAC
50/60 Hz. (120 V AC- UPS’ and printersvalues must be specified.)
WARNING
This voltage may be lethal!

The following safety precautions must be followed at all times during installation and
maintenance work:
• Always switch off all power before installation or maintenance. Use the main
circuit breaker, and label the breaker with a warning sign that informs others that
maintenance or installation work is being carried out on the system.
• Do not open cabinet doors while in rough seas. It may swing open suddenly and
cause damage or injury.
• For safety reasons during troubleshooting on the equipment with power ON, two
persons must always be present.
• Read and understand the first aid instructions for electric shock.
• Whenever maintenance is carried out, it is essential that a first aid kit is available,
and that the maintenance personnel are familiar with the first aid instructions for
electrical shock.
• The installation personnel shall be sufficiently qualified, and proper caution shall be
taken to avoid injuries or damage to life, health, environment, equipment and property.
• Certified lifting equipment must be used when handling heavy units.

Appendix B
Supply conditions

Equipment responsibility
The shipyard performing the installation and/or equipment dealer becomes fully
responsible for the equipment upon receipt unless otherwise stated in the contract. The
duration of responsibility includes:
• The period of time the equipment is stored locally before installation.
• During the entire installation process.
• While commissioning the equipment.
• The period of time between commissioning and the final acceptance of the equipment
by the end user (normally the owner of the vessel which the equipment has been
installed).
Unless other arrangements have been made in the contract, the guarantee period (as
specified in the contract) begins when the acceptance documents have been signed.

Appendix C
Equipment handling

Overview
This chapter describes how to transport, pack and unpack, clean, preserve and store
electronic, electro-mechanical and mechanical units supplied by Kongsberg. The units
may be supplied as spare parts, or as parts of a delivery.

Transportation
Unless otherwise stated in the accompanying documentation, electronic,
electro-mechanical and mechanical units supplied by Kongsberg Maritime can be
transported using all methods approved for delicate equipment; e.g. by road, rail, air or
sea. The units are to be transported in accordance with general or specific instructions
for the appropriate unit(s), using pallets, transport cases, or carton boxes as appropriate.
Note
Special local restrictions concerning air transportation may be applied to units
containing certain types of batteries. The units should be checked and the regulations
investigated by the packer/shipper before the unit is dispatched.

In general, all units must be handled with care. The units are normally packed and
shipped in heavy-duty plywood boxes and transported in a shipping container. The
shipping container must be kept dry at all times, and must be sheltered from the weather.
It must not be subjected to excessive shocks, vibration or other rough handling.
The shipping container will normally be marked with text or symbols indicating which
way up it is to be placed. Follow any instructions given and ensure the container is
always placed with its top uppermost.
Do not place heavy objects on top of the shipping container, as the shipping container
cannot support heavy weights placed on top of it. The container must not be used for
any purpose for which it was not intended.

Inspection
An inspection must be carried out immediately after the equipment has arrived at its
destination.
• Inspect the shipping container for any signs of physical damage.
• If the equipment is not sent by container, the units are packed in boxes equipped
with Tip/Tell and shock watches. These have to be checked before the boxes are
opened. The Tip/Tell watch has a field coloured blue if the box is tilted or turned
upside down. The shock watch has a field coloured red if the box have suffered
shocks above a certain size.
• Remove the units from the shipping container, and check all wooden or cardboard
boxes, plastic bags and pallets for physical damage. Look for signs of dropping,
immersion in water or other mishandling.
• If damage is detected externally, open the packaging to check the contents. Request
a representative of the carrier to be present while the carton is opened, so any
transportation damage can be identified.
• If any units are damaged, prepare an inspection report stating the condition of the unit
and actions taken. Describe the damage and collect photographic evidence if possible.
• If the units are not damaged, check the humidity absorbing material. If required,
dry or replace the bags.
• Check that the equipment received matches the enclosed scope of supply and packing
list.
• Record any discrepancies from the scope of supply and packing list.
• If the shipping container or any unit is damaged and/or if there are discrepancies from
the scope of supply/packing list, send the inspection report to Kongsberg Maritime as
soon as possible. Refer to the shipping agreement for guidance.

Storage prior to installation


The equipment should be stored in its original transportation container until ready
for installation. The container must not be used for any purpose for which it was not
intended (for example as a work platform).
If the equipment is stored prior to installation, the following precautions should be
observed:
• Do not throw, drop or stack the shipping container. Do not place heavy objects on
top of the shipping container, as the shipping container cannot support heavy weights
placed on top of it.
• Do not store or place liquids on top of the shipping container.
• If necessary, the container should be placed on a foundation to keep it dry and well
ventilated.

The following environmental conditions are required for storage:


• The container should be stored in a cool, dry, well-ventilated space, away from heat
and inflammable materials.
• The storage temperature may range from +5 °C to +50 °C with a relative humidity up
to 75 %.

Unpacking
Normal precautions for the handling, transportation and storage of fragile electronic
equipment must be undertaken.
Note
If the unit is not to be prepared for immediate use, consider storing it unopened in its
original packing material. However, it may be useful to open the case to check its
contents for damage and retrieve any accompanying documentation.

• Check the carton before opening it to ensure it shows no signs of dropping, immersion
in water or other mishandling. If the carton shows signs of such damage, refer to
the Inspection paragraph above.
• Place the carton on a stable work bench or on the floor with the top of the carton
uppermost.
• In the absence of other instructions, always open the top of the carton first. The
contents will normally have been lowered into the carton from above, so this will
usually be the easiest route to follow. Care must be used when opening the carton
to ensure the contents are not damaged.
Caution
Do not use a knife to open cardboard cartons - the contents may lie close to
the surface, and may be damaged by the blade.

• If the carton has been closed using staples, remove the staples from the carton as you
open it. This will reduce the possibilities of scratch injuriy to yourself and damage to
the contents.
• If a wooden crate has been closed using screws, always remove them using a
screwdriver. Do not attempt to prise the lid off with a crow bar or similar.
• Once the carton is open, carefully remove all loose packing and insulation material.
Check for manuals and other documents that may have been added to the carton
during packing, and put these to one side. Check also for special tools, door keys etc.

Storage after use


If a unit is removed from its operating location and placed into storage, it must be
properly cleaned and prepared before re-packing.
If the unit may have been exposed to salt atmosphere while it was in use, it must be
thoroughly cleaned both internally and externally to prevent corrosion.
• Wipe the cabinet externally using a damp cloth and a little detergent. Do not use
excessive amounts of water as the unit may not be water tight. On completion, dry
the unit thoroughly.
• All surfaces must be inspected for signs of corrosion, eg. flaking/bubbling paint,
stains etc. Damaged or suspect areas must be cleaned, prepared and preserved using
the correct preservation mediums for the unit. The mediums to be used will usually be
defined in the units’ maintenance manual.
• If applicable, open the unit, and using a vacuum cleaner, remove all dust etc. from
the unit. Great care must be taken to ensure that internal circuit boards and modules
are not damaged in the process.
• Wipe clean all exposed cables, and check for damage. If a cable shows signs of wear
or ageing, contact Kongsberg for advice.

Re-packing
The unit should be stored and transported in its original packing material. In the event
that this material is not available, proceed as follows:
• Small units must be protected from damp by being placed within a plastic bag. An
appropriate quantity of desiccant material should be placed inside this bag, and the
bag sealed. The sealed unit must then be placed in an appropriate carton or crate, and
supported in the container by appropriate shock-absorbing insulation (polystyrene
foam chips etc.).
• Large units must be placed in a suitable cardboard box or wooden crate. The unit
must be protected against physical damage by means of shock-absorbing insulation
mats. The box must be clearly marked with its contents, and must be stored in a
dry and dust-free area.

UPS batteries
UPS batteries should be recharged every 6th month. This also applies during storage.
• Connect utility power and keep the unit connected for three hours.
